DS Smith Patent Proposes Compressible Paper Mailer with Interlocking Cushion Structure

DS Smith Packaging Limited has filed a patent for a paper-based padded mailer designed to combine protective cushioning with the ability to compress for more efficient storage and transport.

The proposed design is intended primarily for lightweight consumer goods requiring impact protection during e-commerce distribution.

Creating Cushioning from the Paper Structure

The patent describes a mailer formed from a single paper sheet with two overlapping portions. Each incorporates a series of parallel displaced regions with trapezoidal or squared cross-sectional profiles.

These raised areas consist of a planar surface positioned above the base plane and connected by transitional sections on either side. When the two portions of the mailer come together, the displaced regions are offset so that the raised sections on one side align with the spaces on the opposing side.

This creates an interlocking structure that provides depth and cushioning within the mailer without requiring a conventional separate padding material.

An important aspect of the proposed manufacturing method is that the transitional sections are produced by stretching the paper rather than cutting it. This is intended to maintain the structural integrity of the material while creating the three-dimensional cushioning geometry.

Compressing the Mailer for Storage and Transport

Protective packaging presents a particular logistical challenge because cushioning structures often contain significant amounts of empty space before they are used.

DS Smith’s proposed design addresses this by allowing the interlocking regions to compress when force is applied perpendicular to the surface. The mailers could therefore occupy less space during storage and transportation before being expanded into their functional form for packing.

If successfully commercialised, this combination of cushioning and compressibility could be particularly relevant to e-commerce fulfilment operations handling significant volumes of protective mailers.

The design attempts to balance two requirements that can work against one another: creating sufficient three-dimensional structure to protect the contents while keeping the unused packaging relatively compact throughout the supply chain.
